When Concrete Falls: Cracked Beams in a 35-Year-Old Adyar Apartment Building
The Incident That Made Inspection Unavoidable
A heavy piece of concrete detached from the building and crashed onto a car parked in the compound below.
Thankfully, no one was injured. But the residents of this 35-year-old apartment building in Adyar, Chennai understood immediately that this was not a minor maintenance issue. Concrete falling from a ceiling or exterior wall is a public safety emergency. It means that somewhere inside the building, deterioration has progressed past visible cracking and the structure is actively breaking apart.
Structural Sense was commissioned to conduct a structural damage assessment to identify the source of the falling concrete, assess the risk of further collapse, and determine the exact repair strategy.
The Source: Beams Destroyed by 35 Years of Moisture
The engineering inspection found the answer quickly. The cantilever beams below the toilet areas and the overhead tank slab were in severe distress. Cracks exceeding 5 mm in width had opened on the bottom of the beams. Large chunks of concrete cover had broken away and fallen. The internal steel reinforcement bars were fully exposed, heavily rusted, and visible to the naked eye.
A 5 mm crack on a concrete beam is a major structural fracture. It is wide enough to let air and moisture directly reach the internal steel. In a 35-year-old building, that exposure has been compounding for decades.
The cause was not sudden. Over the years, water leaking from the toilet floors and the overhead tank had been slowly percolating into the concrete. Moisture causes the embedded steel to rust. As steel rusts, it expands up to six times its normal size. This massive internal pressure physically pushes the surrounding concrete outward, causing the roof concrete to crack, break apart, and eventually fall to the ground.
Immediate Action Required
The repairs for these severely damaged beams were classified as requiring immediate attention.
This designation carries specific meaning: the condition is dangerous, and delaying it increases both the risk of collapse and the cost of repair. When concrete has fallen off and steel is exposed to the open air, every rainstorm accelerates the rusting. What is currently a localized repair can quickly become a full structural failure. Our engineers prescribed a strict, sequence-driven remediation plan:
Preparation & Anti-Corrosion Treatment
Remove all loose and broken concrete from the ceiling and beams. Clean the exposed rusted steel thoroughly to bare metal and apply a specialized anti-corrosion primer immediately.
Concrete Reinstatement (PMM)
Rebuild the missing concrete cover using high-performance Polymer-Modified Mortar (PMM) combined with fibre mesh. Seal any deep ceiling cracks with non-shrinkage structural grout.
Stop the Leakage (Waterproofing)
Critically, the source of the water leaking from the toilets and overhead tank must be stopped using scientific waterproofing. Patching the concrete without fixing the leak guarantees the problem will return.
Advanced Structural Strengthening
If the beam has lost too much strength, CFRP wrapping (Carbon Fibre) will be evaluated. This modern technique wraps the beam in high-strength carbon fibre to restore its load-carrying capacity without demolishing the roof.
What Else the Inspection Found
Beyond the damaged beams, the inspection documented thermal cracking on the exterior walls — a common issue for a 35-year-old building facing Chennai's harsh sun and monsoon rains without regular maintenance. The terrace roof also showed signs of severe concrete damage and exposed steel due to failed terrace waterproofing. Water leakage was confirmed in all toilet areas.
Each issue was assigned a specific repair method: V-groove grouting for the exterior cracks, PMM structural repair on the terrace roof, and complete toilet waterproofing. If the extent of internal damage was hidden, localized NDT testing could be introduced to scan the concrete for unseen voids.
The common thread across every defect in this building was simple: water was allowed to travel through unprotected concrete for 35 years, rusting the steel inside, until the concrete finally broke apart and fell.
